In this paper, a three dimensional finite element was developed to study the transient thermal analysis of friction stir welding FSW for different tool geometries and different process parameters. The model incorporates the mechanical reaction of the tool and the thermomechanical process of the welded material. The heat source incorporated in the model involves the friction between the material, the probe and the shoulder. The results obtained from the analysis are satisfactory compared with those the specialized literature. Article Outline 1.

This article reviews the status of thermomechanical analysis of the friction stir welding FSW process for establishing guidelines for further investigation, filling the available research gaps, and expanding FSW applications. Firstly, the advantages and applications of FSW process are introduced, and the significance and key issues for thermomechanical analysis in FSW are pointed out. Then, solid mechanic and fluid dynamic methods in modeling FSW process are described, and the key issues in modeling FSW are discussed.
Material transfer takes place layer by layer from front to back portions of the FSW tool; a thin layer of material adhered to the tool in the front portion for every half rotation and transferred to the back portion of the tool and this repeated in subsequent rotations. Wrinkle formation began at the front side of the forward moving tool and as the material transferred to backside they became an onion ring pattern, and this was inevitable because the formation of onion rings instantly in the backside region of the tool was clearly impossible. Friction stir welding FSW is a solid state joining process. The materials, especially light metals, such as aluminum Al [ 1 ], magnesium Mg and their alloys [ 2 ], [ 3 ], [ 4 ], [ 5 ], [ 6 ], [ 7 ], which cannot be welded properly by fusion welding can be welded effectively by FSW [ 8 ].
